This will be a very slow process of me buying parts and then installing them at one time for the most part. What I have is an 07 JK Rubicon with just a 3" lift and ugly bumpers. It just hit 240k a few days ago and that means it's plenty broken in. I will continue to drive it daily until things are ready to be swapped in. There's a purpose to this build but it'll be obvious eventually, as long as I don't change my mind.

So axles were the first thing I had set out to find. Most people like the 05+ super duty axles because they are just plain ol' beef. I stole this info but here it is.

05+ Ford Super Duty D60 Axle Specs:
    -Tubes: 3.75" OD, 1/2" wall
    -WMS to WMS: 72"
-Ring Gear: 9.75" (a 10" can be sourced from Ford in limited ratios)
    -Lug Pattern: 8x170
    -Wheel Studs: M14x1.50
    -Axle shafts: 35 spline
    -U-joints: 1480
    -Tone ring: 60 tooth

I couldn't find one for a reasonable price with 4.10s (what I have now) so I found a '90 kingpin Ford Dana 60 with 4.10s.

What I know about the KP D60 axle I sourced.

Tubes: dia. 3.125", wall thickness 0.5"
    Ring gear: 9 3/4
    Axle shafts: 35 inner/30 outer*
    Lug pattern: 8x6.5
    UJoint: 1480
    WMS-WMS: 69.25"

I hear about the knuckles being weak on the Ford versions but they can be gusseted or replaced. *You can swap the 30 spline outer for a 35 spline flavor stub shaft. I'll have to replace or modify the DRW hubs.

As far as the rear axle goes I'll probably snatch up whatever I find cheapest which will either be a 14 bolt or sterling 10.25/10.50.

Sounds like you're going to copy ITLKSEZ's 3b again, but post rebuild and with a JK.

The weak knuckle thing is relevant to tire size, weight and what the steering system is. Yes they can be gusseted, plated or upgraded. Just a question, what size rubber are you going to run? 4.10's seem kinda tall when a 60 is needed for the beef or will that change? I ask as I'm running 4.56's in my 14 JK with 35's. I'm planning to upgrade the front to some version of a 44 as not needing larger than 35's on a 2dr.

I have a 2013 Jk on 37’s with 4.56 gears (I originally had 35’s, so the 4.56 was just right).

The 37/4.56 combo is great on the road, but 5.13 would be much better for off-road. 4.88 is probably the sweet spot for a JK on 37’s IMO.

I assume you’re going with a tall tire, given the beefy axle choice. Between that and the 3.8l motor in your 2007, I’d seriously consider lower gearing than 4.10.

There was a 4WD ford truck w/ no engine for sale here a couple months back. I think they wanted $750 for the whole thing. I really wanted to buy it but don't have room to store more axles no less a whole truck.

Currently have 35s and 4.10s and it works good on and off road. The 4:1 transfer case gears really help off road. I'll be limited to a 35" or 37" tire depending how things go. No doubt regearing is in the future and I'll install lockers also.

You make it sound like a bad thing.
They'll be two completely different machines. One will be more like a tractor in Jeep's clothing and the other, well...

Well something in the transmission or transfer case let go a couple hundred miles from home. (Suspect transmission output shaft) I'll be interested to see exactly what let go.
This is all just part of the JK experience....

After some thought, I don't think I'll fix the JK. Rather spend the money on a certain dilapidated flat fender.

If it's not the transfercase all you need to do is swap out that tired old 3.8 for a 5.3 and accompanying transmission.

    Nothing to it.

I’ll bet nobody has put a 2-stroke diesel in a JK.

Yep, nothing an LS/NV4500/Atlas 4 speed/pair of axles wouldn't cure. But at that point you could pick any number of much more interesting platforms to put the stuff in. Like a Willys wagon------

This thing kills me..... Things I replaced since ownership...

    Radiator-$260
    Transmission-$1800
    Transfer case rebuild-$600
    EGR valve-$60
    Radio-$200
    Upper and lower control arms-$400
    A/C Shrader valves-$25
    Blower motor-$120
    PCM-$300

PCM died a couple of days after my Sicily trip. I actually think it's been on the way out for a while now and I didn't realize it. Finally ordered the PCM though.
I think it's time to get rid of this thing. It has spent more time broken than actually driving since ownership. Oh well, we had a good run.

It did give me an excuse to buy this totally trick diagnostic tool. Expensive but well worth the money.

This has sent me pondering the fate of my JK. I was going to send it off to be someone else's problem but with the ridiculous new vehicle prices and Bronco's apparently having an equal number of deficiencies, I've come to the conclusion that it is going to be staying a few more years. It only has 64k on the odometer. It also remains the DD so I need to try and not decrease its already abysmal mileage/performance. I'm seriously thinking of adding my name to AA's Atlas wait list. A four speed Atlas would cure the gearing problem and shouldn't negatively affect mileage. Probably spring for the 8.16:1 version. But then I would still have a gutless wonder----

That still leaves the axles, especially the wimpy tubed front D44. Mine is about a half degree out on the camber and it has never had any air time or anything bigger than 35's. Rocks yes. Those 2.5 " OD tubes are basically the same as the standard CJ rear axle tubes for the D44/D41's, in a vehicle that weighs about a ton more. More fiat flatulence. The Rubicon was apparently just the mall package with lockers----

Fiat and jeep weren't yet dating when JK was born.
