After I was done putting everything back in the case, pushed both bearing on the output shaft and bolted the front cup and rear cup on (the once that push the races in. my outputshaft is hard to turn. Any suggestions why it won't turn by hand?

I ran into this too, whan I did my T-18. when tightening the bearing retainor. what I did was double or triple the gasket on the bearing retainor and that was enough to let it spin freely , but not any end play. I cut a new gasket out of thicker material. my jeep gets plenty of street and hard trail use and have never had a problem with this fix.

Uh, are you talking about the Dana/Spicer 18 transfer case? Description sounds like it. A T-18 is a Borg/Warner 4 speed truck transmission.
If you are talking about an 18 transfer case, you must shim the output housings to set the proper bearing preload.....

If it is a Dana 18, I have run into this before...

The new tapered bearing/cup assemblies seem to measure about .012" taller than factory bearing assemblies. I would expect .003" of wear over the life of the bearing and cup, but not .012". Who knows what the bearing mfg's had in mind.

It is just going to require more shims to get the desired .004" endplay. Don't run it tight. It will burn up the bearing.
